When the spool brake fails on a wire EDM machine, the operator can only stop the wire spool during reversal, which is dangerous. Understanding the working principle and checking systematically lets most brake faults be fixed on site.

1. How the Brake Works

On a high-speed wire EDM machine, the spool brake works as follows: while the spool runs, a large capacitor stores charge. When the motor stops and loses its AC supply, the stored DC charge is applied to one motor winding, turning the stator into an electromagnet that holds the rotor — this is the braking action.

2. The Two Main Causes of Failure

  1. The capacitor is not fully charged: a diode or charging resistor has gone open circuit, cutting off the charging path.
  2. The charge is not applied to the motor on stop: usually caused by burned contacts — the high discharge current erodes the contacts.

Note that charging takes time. If the spool runs only briefly, the capacitor may not accumulate enough charge and braking will be weak too.

3. Repair Steps

First determine whether the problem is “incomplete braking” or “no braking at all”, since they are handled differently.

  • Incomplete braking: increase the capacitance.
  • No braking at all: work through the following checks:
    1. Verify the brake switch works.
    2. Check whether the brake fuse has blown.
    3. Check the brake resistor and brake diode.
    4. Check the brake capacitor (do not reverse polarity when replacing).
    5. Verify the normally closed contact of the spool relay.
    6. Check the normally closed contact of the spool motor contactor.

4. Measuring With a Multimeter

  1. Set the multimeter to DC 500 V and touch the probes to the brake capacitor (mind the polarity).
  2. Run the spool motor; the voltage should rise to about 300 V.
  3. If the voltage does not rise: check the rectifier diode and current-limiting resistor.
  4. If the voltage is normal, turn the machine off: the capacitor voltage should drop to 0 V quickly.
  5. If it does not drop: check the contactor’s normally closed contact.
  6. If it drops but braking still fails: increase the capacitance.

Check each item, replace whatever is faulty, and the brake fault is resolved.

Safety note: the brake capacitor and rectifier bridge live inside the control cabinet at high voltage. Operators unfamiliar with electrical work should not attempt this repair; call a professional to avoid shock risk.
