The principle of wire EDM is simple: like electrical discharge machining, it uses spark discharge to generate high temperature that melts and erodes metal. Understanding this principle and the machine structure is the first step for anyone learning wire EDM.

1. How It Works

edm-basics

Wire EDM uses a thin metal wire (molybdenum or brass/copper) as the electrode and erodes the workpiece with pulsed spark discharge. The wire moves relative to the workpiece (one-way on LS-WEDM, reciprocating on HS-WEDM, re-cut on MS-WEDM), while a CNC servo-driven cross table feeds it in X and Y along the programmed contour.

2. Machine Structure

Wire EDM machines developed from sinker EDM and are classified by wire speed: HS-WEDM, MS-WEDM (multi-pass) and LS-WEDM. Main components:

  1. Machine body — bed, cross worktable, wire feeding mechanism
  2. Pulse power supply — converts AC to unidirectional pulse current at a set frequency
  3. Control system — governs machine motion
  4. Dielectric circulation system — supplies clean fluid under pressure

3. Why Molybdenum Wire Is Used as the Electrode

Molybdenum is a rare refractory metal, drawn cold into EDM wire. Reasons for its use:

  1. Heat resistance — EDM needs a wire that survives high temperature; molybdenum’s high melting point resists burn-off and it holds up under tension in the spark environment
  2. Economical — far cheaper than silver or copper wire
  3. Superior performance — tensile strength and heat resistance match or exceed silver and copper
  4. Improved ductility — years of process refinement have greatly reduced elongation

Until a better material appears, molybdenum wire will remain the standard EDM electrode.

4. Eight Key Advantages of Wire EDM

  1. Material hardness is no obstacle — cuts hardened tool steel, carbide and other high-hardness materials that defeat conventional cutting (but cannot machine non-conductive materials)
  2. Fine features — wires down to 0.01mm machine narrow slots and sharp corners
  3. High precision — the wire moves continuously and wears little; accuracy reaches the micron level, surface roughness Ra0.05μm
  4. No electrode fabrication — saves time and material, cutting cost
  5. Safer fluid — emulsion or deionized water replaces kerosene, preventing fire
  6. Single-pass forming — usually one fine-rule pass finishes the part without changing regimes
  7. High material utilization — little material is eroded and offcuts are reusable
  8. Easy automation — CNC programming gives automatic operation with short cycles, low cost and good safety

5. Unique Strengths of CNC Wire EDM

  • The wire never touches the part surface, so parts barely deform and no heavy clamping is needed
  • Complex parts impossible conventionally (e.g. openwork threads) become feasible
  • No tool hardness requirement — hard and brittle materials cut freely
  • Water-based emulsion, no flying sparks — fire risk is eliminated
  • Limitations: non-conductive materials cannot be cut, and very simple shapes are uneconomical

6. Further Notes

  • Graphite electrodes are increasingly replacing copper in LS-WEDM — higher efficiency, lower wear, easy forming, light weight, low cost and short lead times; near-identical electrodes serve roughing and finishing
  • Autocut software (a control program common on HS-WEDM) programs directly in AutoCAD, easy for anyone familiar with 2D drawing — a one-cut program is learnable in half an hour — but supports AutoCAD 2006 at best, and its tracking and speed-limit control take practice
  • Cutting fluid role — metal cutting fluid lubricates, reducing friction, temperature and tool wear; dry cutting is greener but technically immature with limited scope

Wire EDM works on spark erosion; molybdenum wire is the mainstream electrode for its heat resistance and value. Understanding the machine, classes and advantages is the foundation of mastering the process.
