Wire EDM machines cut by spark discharge under a liquid flush — in other words, equipment that combines electricity and water, where leakage has serious consequences. “Leakage” usually means a potential difference between the machine frame and the ground conductor; a live frame is a direct hazard to operators. The frame must be solidly connected to a ground with resistance no greater than 10Ω.
1. Seven Causes of Leakage

- Grounding problems — no ground wire fitted, or the ground resistance is too high
- Mains supply issues — excessive neutral potential, severely unbalanced three-phase loading, or poor neutral contact along the line
- Power transformer — insufficient insulation strength in the machine’s transformer
- Winding breakdown — AC motor windings short to the housing
- Pump water ingress — water enters the pump stator or terminal box; when changing fluid, never lay the pump on its side or upside down, or residual dirty water flows into the motor
- Dirt short circuits — dirt or debris bridges a live component to the frame; a cramped, dirty, damp and cluttered machine location is dangerous
- Brake capacitor — leakage from the brake capacitor housing

2. Troubleshooting and Fixes
Work through the seven causes in order:
- Measure the ground resistance and confirm it is no more than 10Ω; fit a ground if missing
- Check three-phase balance and neutral contact reliability
- Test the transformer insulation and replace it if insufficient
- Check AC motor winding-to-housing insulation; repair or replace if broken down
- Inspect the pump stator and terminal box for water, and follow the correct fluid-change procedure
- Clear dirt and debris around the machine and improve the work area
- Check the brake capacitor housing for leakage

3. Wire Glowing and Burning During Threading
If the wire turns red and burns the moment it touches the worktable or conductive block during threading, a stepper motor is usually leaking. To trace it:
- Disconnect the power leads of each stepper motor one by one
- When threading no longer burns the wire after a particular motor is disconnected, that motor is leaking
- Check the motor’s wiring joint and replace the motor if necessary
Leakage troubleshooting comes down to grounding and insulation. Reliable grounding, regular insulation checks on all electrical parts, and a clean machine environment are the basics of preventing leakage accidents. Always be careful when working near high voltage, and bring in a qualified electrician when needed.
