When a wire EDM machine stops discharging properly, cutting comes to a halt and the cause needs to be found quickly. Discharge faults usually relate to the state of the discharge gap, the condition of the circuit and the discharge form. Check the following four areas.

1. Open Circuit

If more than 50 V appears across the gap during machining but the gap never breaks down, no current flows and normal discharge is impossible. When discharge fails, check for an open circuit first — this is the priority in troubleshooting.

2. Short Circuit

Excess dirt or dust in the discharge gap causes current to short-circuit. After a short circuit, large current accumulates but electrode voltage stays very low, so no cutting happens. Clean the gap and electrode surfaces and keep them clean.

3. Unstable Arc Discharge

If debris from pulsed discharge is not removed in time, the pulse points stay scattered instead of concentrated, and local overheating builds up. Left unchecked this becomes a vicious cycle: spark pulses turn into arc pulses and damage the molybdenum wire. Remove discharge products promptly to keep pulses concentrated and stable.

4. Excessive Arc Discharge

Excessive arc discharge also stops the machine from discharging normally. Check the discharge energy settings and the gap condition, and avoid drawing an arc.

Troubleshooting Sequence

  1. Check for open circuit: confirm the gap voltage can break down and discharge normally.
  2. Check for short circuit: clean gap dirt and dust; verify insulation.
  3. Observe the discharge form: confirm pulses are concentrated and watch for signs of arcing.
  4. Adjust electrical parameters: set voltage, current and pulse width/interval properly to keep discharge stable.

Summary: most discharge faults trace back to gap condition and discharge form. Work through open circuit → short circuit → arc stability → excessive arcing, adjusting parameters along the way, and most discharge problems can be resolved.
